The advancement of power inverters has been slow and incremental as design and manufacturing is complicated by custom subsystems and delicate integration of high-power electronics, material science, mechatronics, manufacturing and thermal management. One of the key metrics of performance is power density, an indicator of performance, function and efficiency. High power density is achieved by reducing the distance between components, maintaining safety and increasing the power through the device. This can only be realized through pushing the boundaries of thermal management and electrical design.
MAREL’s focus is the power stack, which is the critical and expensive portion of the inverter. The MAREL power stack uses advanced thermal management, three-dimensional mechatronic design, scalable arrangement of power switches and tight integration of the power devices with their associated power control circuitry. This approach enables MAREL to simultaneously offer an order of magnitude reduction in thermal resistance and an order of magnitude increase in thermal capacitance and power density.
MAREL’s technology innovation will deliver a highly compact and configurable power stack which will enable single form-factor three phase power inverters with close to 1000kW/L (400kW peak at 0.4L,1kg). Current state-of-art designs are at more than (7L,5kg). For example, the Tesla is 36kW/L (12L,4.8kg) for 400kW and the Audi e-Tron is 27kW/L(5.5L,8kg) at half the power. In addition, the MAREL design will reduce the number of power die needed to achieve a given power rating by 30%. This approach will work across all power device technologies and suppliers, including wide-bandgap devices. Moreover, the power stack design abstracts the use of the power die, such that the use of different power die has minimal impact, cost and delay. MAREL power stacks can be ganged to enable power ratings up to 2MW and to support additional phases to 6, 9 or 12.
The size and weight reductions, rapid development and efficiency improvements offered by MAREL’s power stack can accelerate electrification and thus decarbonization across multiple segments.
